Problem fixed: Replace rusted tilt tube.
I replaced a very old and rusted tilt tube. Getting the old one out was the most difficult part and eventually I had to cut it in half to drive it out. Once out, though , the new part went in smoothly and now I have beautiful free flowing steering once again.

Technician had troubleshoot the engine without getting a conclusion. Still working due to the light of the EMM getting on (NO OIL / OVERHEATED) everytime we perform a test.

Problem fixed: Waterpump Rebuild
Water pump rebuild kit had all of the components needed, except gasket seals/greases. Which was to be expected. Encountered two unexpected issues, which it would be good to plan for. 1) Brass ring on the old impellor had corroded itself to the drive shaft. Needed to get a cutting wheel for a dremel to remove. Once a deep notch was cut, I was able to split the ring and remove. 2) Shift lever was not quite aligned with the linkage when the lower unit was replaced. Its height was correct but was set slightly too far aft to allow the screw to grab. Needed a long screwdriver (or knitting needle) to nudge back into place, while using a claw tool to reinsert screw holding the shift rod and linkage together.

Problem fixed: water pump required replacement.
step by step? For the most part I use trial and error, I am no expert. In this particular case I will be replacing the water pump. Other repairs and replacements are; rewiring the motor and harness, replacing the generator, and the starter, replacing's the points, condensers and the coils. I found that the smarter way was to repair what I already have instead of purchasing new and learning by purchasing the repair manual and doing the work myself, I have become a semi expert with old Johnson outboards

Problem fixed: Engine overheating
Engine was over heating, sounding a constant alarm. Tell tale still working. Engine was only very hot to the touch at top of head on one side only. Diagnosis was a thermostat wasn't opening on that side. Removed thermostat housing, although difficult to get to, it does come off without needing to cut the cowling or lifting the powerhead. A lot of old gunk in the thermostat area. Cleaned up, Replaced thermostats, refit, problem solved.

Working on replacing just about every failed part and likely failure point on an older Johnson 25. So far I’ve done the water pump and impeller, carburetor rebuild, spark plugs, fuel lines, coils, fuel pump, thermostat, cylinder head gasket, and propeller. All of the parts I’ve ordered from Crowley Marine have arrived on time, and been exactly the parts needed for the job.

I use my engine in saltwater so I did the entire recommended service list, not just the 300 hour. It runs like a top. I will be needing a new lower unit in the next year or two due to saltwater corrosion. I've looked them up and they're readily available brand new. Pretty good for a 14 year old engine!

By using Youtube, I was able to accomplish the repair with medium effort. The thermostats were a little challenging to replace but got it done in 1 to 2 hours. The most difficult part of replacing the lower unit seals was getting the old seals out of the unit. Once done, the new ones went in easily.

Problem fixed: see repair story
I had to remove the water jacket housing at the rear of the motor as gasket was leaking a bit. It has the spring and thermostat in the lower cylinder port. The engine cover latch prevents easy or any removal. (later engines moved this up to top cylinder). I got it our with difficulty and of course Crowley have the replacement parts. Getting smarter now so taking it to my mechanic for replacement. In the end I don't think the leak warranted going to this extent to repair. Some gasket cement would have done the job. But live and learn!

Problem fixed: No water telltale, over heat alarm
This engine had been sitting since 1998, started right up but little water pumping thru, and overheat alarm went off. Pulled lower unit checked pump, it was ok. Figured it may be the thermostat, pulled outer head and found loads of sand, and the thermo itself looked like stone. BTW only broke one bolt but not down so far so I could drill and remove it. Blew it out, then ran water thru it. Replaced thermo, spring, gaskets, pump impeller, also plugs, fuel pump and replaced a cracked starting gas lever. Runs great!

Problem fixed: No cooling water circulation, gear case oil leaks and rough running.
Unit had age related corrosion in the cooling system water pump housing which also requiring helicoil repair of corroded bolt/screw holes. Thermostat and housing gaskets replaced as preventative maintenance. Seal degredation in the gear case required a strip and rebuild of the gear case with new seals. Now while I am at it, the old girl from the class of 75 will have a carby strip, ultrasonic clean and rebuild to eliminate some age and 'old fuel' related contamination of the carby. Sweet. Never overlook preventative maintenance and servicing. Crowley Marines web site IPL and customer service got the ball rolling. Easy as. No rush, take your time and do a good job. Safe boating all.

Problem fixed: Poor water pickup. Not much water coming from the tell tail.
Removed gearbox lower leg to replace water pump. Replaced pump and gaskets. Although the gear was left in neutral, I found it difficult re-locating the drive shaft and gear selector into the power head. Found it slipped in easlily when the engine was turned upside down and shafts lowered verticall downward. Also removed the exhaust cover outlet assembly and de-clogged the water valley area. NOTE: This motor is susceptable to salt clogging because it is difficult to properly flush the motor with fresh water. "Ear muffs" can't be fitted due to the location of the water pickup. Circulating the water in a bucket or tank/drum can be limiting to correct flushing. Also replace the clogged thermostat which had also suffered from salt corrosion.

Problem fixed: poor water flow through motor after water pump replacement
when you remove the water pump impeller if the vanes are disintegrated to any large degree. (ie) pieces missing. The fragments are most likely up inside the motor. These fragments cannot pass through the water restrictors in the bottom of the block. The blocked restrictors limit or totally block the water flow through the motor. The only way to remove the fragments is to back flush them out of the motor. I did this by removing the water cover and the thermostat. Then I ran high pressure water from a hose into the block at the thermostat opening. I put a 5 gallon bucket under the motor before I applied the water pressure to be able to see if anything came out. Sure enough everything missing from the impeller blew out into the bucket. I reassembled the motor and it had good water flow and cooled perfect.
